    However, it's all documented (beauty of emails ) and I can still ride it when I'm home. Some mates suggested I park it outside the shop with a rust sign. I don't have enough tatts or muscles to carry that off.
    Gearbox is also feeling clunkier when I engage first than when I first bought it. Engages with a loud clunk when  putting it into first after warming it up before my ride. Hoping that's just my imagination !

    Under the current Australian ACL and ACCC laws, You are quite within your rights to demand either a new bike or a complete refund.

    Thanks Dale. It slow and steady. Latest from the dealer was that on the day I took delivery, the salesman apparently according to them went over " Care and Maintanence" with me. I called , politely , BS on that. I advised the dealer at no stage did the salesman mention rust, cleaning every nut and bolt/ mirrors / mirror stalks/ gear linkage and rocker covers.  Could you imagine a salesman doing that on the day of delivery. For starters , it would take a while. Secondly, I would not have taken delivery of the bike if I was told I had to look for rust on all those parts within the warranty period and be responsible for removing rust myself. Apparently the dealer forwarded the photos to HD and HD have said it's not covered. I've asked for that in writing.  Finally, I pointed out to the dealer rust must be covered as HD have recalled Aust bikes for rust ( listed on a recall site), HD have replaced my mates rusted forks on his Harley and there are postings by people who have had their pitted rocker covers replaced.  HD are not getting good PR on this , although they do not seem to care. A TV journalist mate wants to do a story on Harley warranty issues. He rides a Ducati Diavel . I prefer not to be interviewed in front of the dealer's store /HD sign.

    Should be a few in Townsville that could do them. Locky did mine in the 80's, not sure if he's still in business.

    I'll be going stainless again when the current tyres get replaced. https://www.facebook.com/fastbiketyres/ not sure if he does spokes, couldn't see why not though.

    theres a post by 'izzy of springfield' with similar rust issues to what you are unfortunately having

    just go ACCC and demand your $ back

    This may be far fetched but i wonder if theres an issue with the electrical system interacting with the liquid in the cooling system that is causing electrolysis.
    Many years back I had a rotary engine that had this happen and rust was forming on the outside of the motor steel sections, what I didnt know till later was it ate away at the water jackets internally.

    A couple of sacrificial anodes in the design would have mitigated that.

    Thanks guys. Appreciate the support. Good reference by robniko and good example by evo wide. It s all helpful. It s worth sharing the latest . When I asked  the dealer last week for a copy of the HD warranty the dealer was referring to over the last 6 months that rust was not covered, he said he will have to check with HD the legality of what he provides .

    That's cause they know they are outside of Australian consumer law, been thinking about this a bit, Scuzz I know you are now attached to that bike and I well understand that but it looks like it's been tea bagged in salt water, if you get to the pointy end of this saga and a new bike is a real option I'd take it, none of mine have ever deteriorated that quick.

    Yep Grease Monkey.  All that rust can only be fixed one way. All rusted parts totally replaced (with good quality parts ), then as I mentioned to the dealer, the warranty on those parts starts again !

    Good news Update. 
    Bike was picked up by dealer (they are 1 and 3/4 hours from me)
    Oil leaks fixed . Due to O ring problems (not sure which -will find out ).
    All rust removed and some rusted  parts replaced. Will find out which.
    Bike will be returned to me  by them in two days.
    All under warranty.
    Faith restored (I am aware that if the rusted parts have not been replaced  or treated, that those areas will be a weak spot . However it s all documented and under warranty ).
    For all my brothers out there, persevere.

    Great that you eventually got a good response from the dealer, parts replaced, oil leaks sorted - ok.  
    As for the corrosion, was the solution to replace the rusted parts with superior parts that will not rust as quickly? What has changed?
