I've seen supertrapp say this before too. I've had two bikes dyno tuned whilst experimenting with discs and end caps using the supermeg pipe. The claim about the open end cap flowing the same as about 8 discs was pretty accurate. The claim about how much their core could flow wasn't. One of my bikes performed best on the dyno with 30 discs and the open end cap. The other performed best with 24 and open end cap. Best performance was always with the open end cap. The only benefit to the closed end cap was the quietness but it was too quiet for me. The open cap, even with 30 discs wasn't obnoxious

Think I have a couple of sets of those thunder torque inserts somewhere. I was really impressed with them, but had to go to an even quieter system thanks to a dumbass in our street bring to plod around daily.

If you have made up your mind you won't be going back to the closed end cap, you could open it up and look at modding it in the direction of a Burns/Guppy muffler exit

I reckon that design would improve the 'through' flow due to less turbulence
may be a bit louder
better for HP but not torque
but you can address that with your discs
and get the best of both worlds
the number and size of the holes in the perforated tube will give you more variables to juggle
(very impressed with your logic and maths as well Hilly )

that baffle up the guts looks similar to the Harris pipe with the spiral perforations , about 15-3/4 long inside

Trying to remember what my FatCat baffle looked like
I don't think it had the locating collar both ends like yours
I think it only had the locating collar at the exit and the smaller diameter pipe ( about 2 1/2" OD ) was jammed up into the entrance to the muffler
more like the result you are trying to achieve

aluminium ?
don't see it used in exhaust systems often
the thickness and type of metal changes the note
eg mild steel compared to stainless
remember the old trick with a section of copper in the exhaust to change the note on the old holdens ?

Love your enthusiasm to get the best out of what you have. Keep up posting .
I wouldn't be too worried about not having equal length or stepped headers.
I'm seriously not convinced of their benefit in the Harley V-twin world.
Plenty of research articles out there on straight V stepped headers .
