I think the allowed thickness is 5mm (standard envelopes) before you risk getting them stuck in their machines - though I don't even think that guideline applies to anything but paper. Don't get me wrong, but with 10's of thousands of letters/parcels being posted each day I can't see how they can stop things like this from happening.
My ex used to work at the mail exchange and I remember her telling me never to even send paper clips or stapled mail as they had the potential to get jammed in the sorting machines. Once one letter gets jammed then a whole heap following it get jammmed in there and mangled as well.
I'm not sticking up for Aussie Post, just giving you a heads up based on an 'insiders' advice to me. If you need to send even small parts you're better off sending it as a parcel- just to be sure.
This brings back horrible memories of the first forum badges I sent out in envelopes, around 12 of the first 100 I sent out got ripped out of the envelopes. Learned my lesson, I used padded tough bags for anything aside from paper.

It wont help with incorrectly packaged items I presume, but if a courier is supposed to have lost your mail or whatever 'd be giving it a whirl.

That was really bad luck. When I send out anything that is not a letter I scribble "DO NOT BEND" and "FRAGILE" on both sides in red texta. Seems to work.
Wifey sold a gold ring with gem stones on ebay, sent registered/insured post, no problem there. Ring wasn't right size and was returned the same way, had to sign for it, the problem... Austpost gave the parcel pick up notice to someone else, different name different address, than allowed someone else, a different person again to sign for it. After 5 weeks of many (getting less friendly) phone calls, finally was given the name of the person who had it and told I had to go and see if I could get it, told them my laywers phone number, 1/2 hour later, lady turns up with ring.
For Fuck Sake... can't they read???
